May want to check out alumilite and tap plastics, i think they have videos that show you how to make a brush on silicone mold, and then use a harder mother mold, and they have expanding foam that can be cut, etc. It looks the the kind of foam which you're talking about. They're how-to videos are probably how these companies make their buildings, with expanding foam.
